Carbon Fiber EV Parts

HRC develops and mass produces carbon fiber EV parts for electric vehicle platforms: battery enclosures and trays, underbody panels, body panels and structural reinforcements that take weight out of the car and give it back as range. Parts are engineered by our teams in Europe and China and produced in serial volumes at the HRC automotive plant in Changshu, China, certified to IATF 16949:2016.

What carbon fiber EV parts does HRC make?

Lightweight EV components where a kilogram saved means more range, a smaller battery or a higher payload:

  • Battery enclosures and trays: composite battery housings, trays and covers made by wet compression molding, HP-RTM or SMC, designed against the stiffness, crash and sealing requirements of the pack.
  • Underbody and aero panels: underbody panels, diffusers and closures that protect the battery and reduce drag.
  • Body panels: hoods, roofs, doors, fenders and tailgates in C-SMC or PCM, about half the weight of the same panel in steel. See our automotive carbon fiber parts.
  • Structural reinforcements: floor reinforcements, cross members, monocoques and other crash-relevant parts in HP-RTM.
  • Wheels and wheel inserts: carbon fiber wheels more than 50% lighter than the same type of aluminium wheel, and thermoplastic wheel inserts molded in under 300 seconds.
  • Interior parts: trim, console finishers and seat parts in visible carbon fiber for the cabin of a premium electric car.

Why lightweight EV components matter

On an electric platform, mass works against the vehicle twice. The battery pack is the heaviest single part of the car, so the body and chassis around it have to be stiff enough to carry it through a crash, and every kilogram of that structure then costs range for the life of the vehicle. Carbon fiber composites have a higher stiffness-to-weight ratio than steel or aluminium, so a part can be lighter at the same stiffness. A carbon fiber door from HRC cuts part weight by 35% and assembly weight by 50% while meeting the crash requirements of the whole vehicle. The same logic applies to the battery tray: a lighter tray lets the OEM extend the range or fit a smaller pack for the same range.

Carbon fiber battery enclosures and trays

A battery enclosure has to carry the pack mass, resist intrusion in a side or underbody impact, stay sealed against water and dust, and keep its shape under thermal load. Our design and engineering team starts from the OEM's load cases, designs the layup, the ribs and the metal inserts, and validates the enclosure with stiffness, crash and fatigue simulation before tooling is cut. For series volumes, trays and covers are molded by wet compression molding, which keeps scrap and cycle time low, or by HP-RTM where the structural load calls for a higher fiber content. Converting an existing aluminium tray into a lighter composite design is a typical project brief.

Processes for EV production volumes

  • C-SMC and PCM for exterior body panels, with molding cycles of 5 to 10 minutes.
  • HP-RTM for structural parts with high fiber content, such as floor reinforcements and battery enclosure structures.
  • Wet compression molding for semi-structural parts, underbody panels and battery trays, with little resin waste.
  • Injection molding for complex thermoplastic geometries, including recyclable wheel inserts.
  • Autoclave prepreg for prototypes and premium low-volume EV programmes.

The intermediate materials behind these processes, SMC, prepregs and textiles, are developed in our own intermediate material development team, so the resin system and the fiber architecture are matched to the part rather than bought off the shelf. All processes run in the same carbon fiber mass production plants.

Why EV OEMs work with HRC

  • Serial production for OEMs on several continents from a 30,000 square metre automotive plant certified to IATF 16949:2016, with 10 years of automotive series experience.
  • One partner from engineering design and tooling to mass production, post-processing and recycling, including custom carbon fiber parts to your drawing.
  • About 2,000 employees in 5 countries, with engineering and business development teams in Barcelona, Hamburg, West Sussex and Vicenza, close to European EV programmes.
  • A kiloton-scale carbon fiber recycling line, so production scrap and end-of-life parts come back as recycled fiber for new intermediate materials.

Frequently asked questions

How much lighter is a carbon fiber battery enclosure than an aluminium one?

It depends on the pack size and the load cases, but weight savings of 30 to 50% at the same stiffness are realistic when a metal enclosure is redesigned as a carbon fiber composite part. HRC quotes the achievable saving after a feasibility study on your pack.

Can carbon fiber EV parts be produced in OEM volumes?

Yes. Fast-cycle processes such as HP-RTM, C-SMC, PCM and wet compression molding bring molding cycles down to minutes, which makes carbon fiber body panels, underbody panels and battery trays viable for series electric vehicles, not only for low-volume models.

Does HRC supply complete battery packs?

No. HRC designs and manufactures the composite enclosure, tray, cover and structural parts around the pack. Cells, modules and battery management stay with the OEM or its pack supplier.

Can carbon fiber EV components be recycled?

Yes. HRC runs a kiloton-scale carbon fiber recycling line based on its own patented technology and uses the recovered fiber in new intermediate materials, so production waste and end-of-life parts stay in a closed loop.

How do I start an EV project with HRC?

Send drawings, a 3D model or a part brief with the target weight and annual volume through the contact page. Our engineers reply with a feasibility assessment, a material and process recommendation and a cost estimate.
